inductance
try turning the inductance up. i like to run it about 80 to 85. lays a hotter flatter bead and seems to cut down on spatter. also for a hotter smother start i set the run in at 40%. also make shure you have process, wire, and all other presets set to your job.

weld
all welds in similar size, made with the same filler , and same joint design should be the same, no matter the process used to make it. Filler is rated by tensile strength, so an er70XXX will have 70,000 lb tensile strength

mig set up
The thinner piece usually defines weld size
.035 wire is a good size for most work in the home shop
as for galvanized it is debatable, grinding still can burn the zinc and release it into the air as zinc oxide, best is to blast it in a closed system cabinet, in...

over heated
my guess would be that the collet body was over heated and deformed in the torch. if it were me i would use some plyers and un-screw. collet bodys dont last forever due to the heat cycles so you will have to take it out sometime...
