Cast aluminum welds that need to be smoothed and polished...
I'm not new to tigging cast aluminum. I do it quite frequently actually. This latest project, however, is about to push me over the edge. I'm needing to blend the welds and polish them. I've tried time and time again to grind out, make cold passes, fill, etc without complete success. I just keep chasing...

The best way by a mile is to use dilute muriatic acid. It will remove all mill scale, rust, plating, etc, in about 15 minutes. I always have a 5 gallon bucket sitting around for small parts to soak in.

Any sort of manual pipe/tube cutting jigs for plasma cutters?
I know they make CNC tube cutting machines that use plasma, but is there any sort of manual jig sold that will allow you to get nice straight cuts on tube with a plasma? Some sort of roller setup where you fire up the plasma and just roll the tube by hand against a stop or something. I searched but...

I agree with both of these guys. I found it's easiest to melt a glob of filler on the joint and step on the pedal to attain fusion. Once you have a tack it should be relatively smooth sailing.
