If I were doing this job I'd fit the head back on with the weld to help with positioning then I'd grind the weld out for a proper re-weld. I use some zirconium flapped disks that don't seem to affect aluminum weldability. Stainless wire brush cups on a die grinder work well then I usually follow with...

A xmt doesn't have high frequency unless you've added a external high frequency box such as a hf-251. The amperage would be the same.

Yes on putting filler on each side.Always keep your filler as close as possible to puddle to insure you keep the molten end from getting contaminated.

Wide gap you can't help but to have a keyhole. I'm a advocate of small filler as it is consumed better Imo. Look up my old post "pics of what I do at work" I explained my theories pretty well in that thread.
